How a hydrotest package actually moves through the field
Every piping job ends in the same place: dozens or hundreds of test packages that each have to get walked down, punched, tested, signed, and filed before mechanical completion. The pressure test itself takes an hour or two. Getting the package ready takes days, and most of that time goes to paperwork: which lines are in the boundary, whether the NDE is really done, whether the blinds are rated for the test pressure, and whose signatures you still need. 1. Build the package around the test boundary
A test package is defined by its boundary: the set of lines and components that will be filled and pressurized together. Group lines that share a design pressure, a piping class, and a test medium, and set the boundary at valves, blinds, or equipment nozzles you can isolate and that are rated for the test. The cover sheet lists every line with size, spec, from/to, P&ID, and isometric sheet, and asks whether each line's welds and NDE are complete. A single "No" keeps the package from reading READY.
Attach a P&ID with the boundary colored in and a blind list (each temporary blind, its location, its rating, and who installed and removed it). Lost blinds are one of the most common commissioning findings. Log them when they go in.
2. Test pressure: what the formula does and doesn't do
For process piping under ASME B31.3, §345.4.2 sets the hydrostatic test pressure at not less than 1.5 × design pressure, increased by the ratio of allowable stress at test temperature to allowable stress at design temperature (St/S), and limited so no component is overstressed. Pneumatic tests (§345.5) use a lower factor with extra safety requirements. B31.1 power piping, B31.4/B31.8 pipelines, and owner specs all differ. So the template doesn't build in any of these values:
- You enter design pressure, the test factor, and the stress ratio from your code/spec.
- The sheet calculates the minimum test pressure = P × factor × ratio.
- You enter the specified test pressure from the approved procedure and the maximum allowable: the lowest-rated flange, valve, blind, or piece of equipment left in the boundary.
- The check reads OK, BELOW MINIMUM, or EXCEEDS MAX.
On the report, a static head check adds elevation: water adds roughly 0.433 psi per foot, so if the test gauge is at the high point, the low point sees test pressure plus head. On a tall rack or a vertical run that can push a low-point flange over its rating. The sheet flags it before you pump.
3. The pre-test walkdown
The checklist is the list experienced test foremen already run in their heads, written down so it gets signed:
- Welding, PWHT, and NDE complete and accepted; isos redlined to as-built
- Relief valves, rupture disks, control valves, and instruments removed or isolated
- Expansion joints restrained, spring hangers pinned, temporary supports added for the water weight
- High-point vents and low-point drains in; joints left bare for examination
- Gauges calibrated, test-manifold relief set, water quality verified (chloride limits for stainless)
- Area barricaded, JSA reviewed, procedure approved, owner and inspector notified
The package status reads READY FOR TEST only when Punch A is zero, every checklist line is Yes or N/A, every line's NDE is complete, and the pressure check is OK.
4. Running and recording the test
The Hydrotest Report pulls the package number, medium, test pressure, hold time, and limits from the cover sheet, so nobody retypes them wrong. Log each gauge or chart recorder with its full-scale range and calibration due date. A gauge past its due date flags EXPIRED, and the acceptance check won't pass with one in service. Record every step of the fill and pressurization with pressure and temperature: liquid-full, blocked-in piping gains and loses pressure quickly as the water warms or cools, and a temperature record is how you tell a thermal drop from a leak.
Enter hold start and end, pressures, and temperatures. The sheet calculates hold duration (including holds that run past midnight), pressure drop, and temperature change, and checks them against the cover sheet. Every leak gets a location, type, repair, and retest. The acceptance box reads CRITERIA MET only when the hold is met, the drop is within the allowable, no gauge is expired, and every leak retested OK. The inspector still examines every joint and sets the final result.
5. Line list and coating inspection
The Line List tab is a line designation table: line number, size, spec/class, service, fluid service category, from/to, P&ID, design and operating pressure and temperature, test medium and pressure, insulation, paint system, NDE %, PWHT, and test package number. The Test ÷ Design column is a quick sanity check. Filter by package number to build the next cover sheet.
The Coating / Holiday tab covers field joints and coated segments. Check ambient conditions first; most specs require steel temperature at least 5 °F above dew point, but the margin is an input. Enter up to five DFT readings per joint. The average is checked against the specified min/max and the lowest reading against the spot-reading allowance (SSPC-PA 2 allows 80% of minimum; verify against your spec). Holiday detector voltage comes from your coating spec for the coating type and thickness, so you enter it rather than the sheet calculating it. Open holidays flag amber until repaired and retested.

Section references are to ASME B31.3 and SSPC / NACE (AMPP) documents as commonly adopted. Verify against the edition named in your contract and accepted by the owner and AHJ. The workbook is a record-keeping tool, not engineering advice; the approved test procedure governs.
